Field Engineering Manual v2025

Industrial LED Installation Protocol

A comprehensive technical guide for electrical contractors. Covering IEC 60364 standards, 0-10V/DALI wiring topologies, and physical mounting specifications for Yuanhui High Bay and Tri-proof fixtures.

1. Safety Standards & Site Preparation

Industrial lighting installation involves working at heights and with high voltages. Before unboxing any Yuanhui fixtures, the site supervisor must verify compliance with local electrical codes (e.g., NEC Article 410 in USA or IEC 60364 in Europe).

CRITICAL WARNING: NO HOT PLUGGING

LED Drivers are not incandescent bulbs. Never connect the LED load to the driver while the AC power is on. This creates an inrush voltage spike that will bypass the driver’s regulation and instantly burn out the LED chips. Always verify the circuit breaker is LOCKED OUT (Tagout) before making connections.

1.1 Required Tooling Checklist

To ensure IP ratings and structural integrity are maintained, specific tools are required. Do not rely on “hand-tightening.”

Tool Specification Why it matters?
Torque Wrench 5 Nm – 20 Nm range Prevents cracking the die-cast housing (over-tightening) or vibration loosening (under-tightening).
Wire Stripper Precision 0.75 – 2.5mm² Prevents nicking the copper conductor, which creates hotspots and fire risks.
Multimeter CAT III / CAT IV Rated To verify input voltage. Connecting a 120-277V driver to a 480V line is a common, explosive error.

2. Electrical Connections: The Nervous System

Correct wiring is the foundation of a 50,000-hour lifespan. Yuanhui fixtures utilize standard color coding, but regional differences exist. Verify your local standard before cutting wires.

2.1 Input Voltage Wiring (AC Mains)

Most industrial fixtures are Class I devices, meaning the Earth/Ground connection is MANDATORY. Without a proper ground path, the surge protection (MOV) inside the driver cannot function, voiding the warranty against lightning strikes.

Standard 3-Core Color Code

IEC Standard (Europe/Asia)
  • Live (L): Brown
  • Neutral (N): Blue
  • Earth (G): Yellow/Green
NEC Standard (North America)
  • Live (L): Black
  • Neutral (N): White
  • Ground (G): Green

3. 0-10V Dimming Logic (5-Core Cable)

For energy efficiency, most Yuanhui High Bays come with 0-10V dimming capability standard. This adds two extra wires (Purple and Gray/Pink) to the cable.

The “Source” vs “Sink” Concept: Our drivers are typically “Current Source” (they provide the 10V signal). The dimmer switch is the “Sink” (it drags the voltage down). Ensure your dimmer is compatible.

0-10V Connection Topology

AC Mains Supply 0-10V Control Line (Class 2) LED 1 LED 2 LED 3
Installation Rule: Isolation

If you are not using the dimming function, you MUST terminate the Purple (+) and Gray (-) wires separately with wire nuts or electrical tape.
DO NOT twist them together (this forces the light to 0% brightness).
DO NOT let them touch the metal housing (Short Circuit risk).

4. DALI & DALI-2 Wiring Protocol

Digital Addressable Lighting Interface (DALI) allows for individual fixture control and 2-way communication (feedback on failure). Unlike 0-10V, DALI is digital.

  • Polarity Free: The control wires (DA, DA) are not polarity sensitive. You cannot mix them up.
  • Topology Flexibility: Star, Daisy-chain, and Tree topologies are allowed. Ring topology is NOT allowed.
  • Cable Limits: Maximum cable length is 300 meters (using 1.5mm² wire) from the DALI Controller to the furthest fixture. Voltage drop must not exceed 2V (Minimum 9.5V at fixture).

5. Emergency Lighting (EM) Wiring

Fixtures equipped with Emergency Battery Backup require a Permanent Live connection to charge the battery, even when the light is switched off.

Wire Function Color (Typ.) Connection Point
Switched Live Brown To Wall Switch (Controls normal ON/OFF)
Permanent Live Black or Red To Unswitched Circuit (Charges Battery 24/7)
Neutral Blue Common Neutral
Earth Yel/Grn Ground

*Note: If you do not connect the Permanent Live, the battery will drain, and the emergency function will fail during a real outage.

9. Commissioning & Final Sign-Off

Installation is not complete until the system is stressed. Perform this 24-Hour Acceptance Test to prevent early failures (Infant Mortality) and ensure warranty compliance.

Site Acceptance Checklist (SAT)

  • ✓
Voltage Verification: Measure voltage at the furthest fixture. Ensure voltage drop is < 3% (e.g., min 223V on a 230V line).
  • ✓
Lux Level Check: Use a light meter at working height (0.8m). Verify average Lux matches the simulation report.
  • ✓
Dimming Curve: Test 0-10V from 100% down to 10%. Ensure all lights dim uniformly without “popcorning” (turning off at different times).
  • ✓
Thermal Scan: After 2 hours ON, use an IR gun to check connection points. Hotspots >70°C indicate loose wiring.

10. Diagnostics & Troubleshooting

90% of field issues are due to wiring errors, not driver failure. Use this matrix before requesting an RMA.

Ghosting (Glow when OFF)

Symptom: Light glows faintly even when switch is off.

Solution: This is “Induced Voltage” from parallel cables.
1. Check if Live/Neutral are reversed at the breaker.
2. Install a capacitor (dummy load) across L-N.

Strobing / Flashing

Symptom: Light flashes rhythmically (e.g., every 1 second).

Solution: Driver Protection Mode.
1. Over-Voltage: Check for grid surges.
2. Short Circuit: Check output DC wires.
3. Incompatible Dimmer: Replace TRIAC with 0-10V.

Dead on Arrival (DOA)

Symptom: No light output at all.

Solution: Check the Dimming Loop.
If Purple/Gray wires are shorted together, output is 0%. Separate them to test.

Field Engineer FAQ

Can I cut the AC input cable shorter?

Yes, but you must ensure the connection is made inside an IP66 rated junction box. Improper splicing that allows water ingress will void the warranty.

What is the “Inrush Current” of your 150W High Bay?

Our H2-150W driver has a cold-start inrush of 65A (duration 120µs). Ensure you use Type C or Type D circuit breakers to prevent nuisance tripping during startup.

Do I need to ground the metal housing if using a plastic junction box?

Yes. All Class I industrial fixtures require a protective earth (PE) connection for electrical safety and to provide a path for the internal surge protection device (MOV).
